When wearing my hat it feels comfortable and would not come off without a good breeze. However, with a little effort, I can stick the end of a pencil on either side inbetween the hat and my head just in front of my ears. I realize that I have somewhat of an oval head shape. The hat does not distort at all and is comfortable. My question is how much "misfit" is acceptable?

The hat is only as good as the wearer is comfortable. Since I have never had a hat made for me, all of my hats fit more snug in the front and back than the sides, however, I cannot stick a pencil through by any stretch of the imagination. It is so slight it is not a problem, however, if it makes your forehead hurt than perhaps you need to start looking for solutions (or a new hat).
