I've been using Scott paper shop towels lately. A few thicknesses take a size off and they tend to absorb sweat before it gets through to the felt. When they get icky I toss them and put in new ones.
I saw an old Cagney movie this summer (he wasn't a gangster) and he was wearing a boater with wind trolley attached. Quite obvious even in the BW movie but few today would know what it is.
My big change from winter to summer is I put the dark colored felts away for the summer - they absorb way too much heat from the sun.
For me, light-colored light-weight felts are about the same as tight-weave panamas. I have a couple of cheap open-weave straws that breathe well but they don't...
Fedora-style hats are usually flanged to put some curl all around the brim. If you do the math, you'll find that that outside circumference of the brim is smaller than it calculates to. Getting a flat brim on a fedora that was made with a snap brim would be a major undertaking.

I wouldn't really call that a split sweatband. Very possible that someone removed the stitches to allow it to accomodate a head that was a bit too big.
If it had been the correct size re-stitching would be simple.
I get more hats stuffed into a too-small box than properly packed. I always...
I remember my grandmother showing me a small box almost filled with hat feathers that had belonged to my grandfather. The shop where he bought his hats included buyer's choice of a feather with each hat. He didn't wear feathers on his hat but since he'd paid for a feather he brought one home and...
Yes, you don't like feathers so take it off
No, but it might leave a tiny impression where the feather was.
Stetson usually doesn't glue them in but just be careful.
Nothing wrong with the hat that I can see. It is what it is. The sweatbands usually go in before the hat is creased so if the seam is off center the hat was creased off center. Not all that uncommon.
Fix the crease and it will be much better.
I picked up a hat a few months ago that was a 7 3/8 but had shrunk to a 7. I also have several vintage hats that are still the same size they were tagged. And there is always the chance the original owner had the hat stretched to fit. It is always a bit of a crap shoot to buy hats without being...
Ribbons really aren't that hard to do once you get the hang of it. Most fabric stores have grosgrain ribbon made of 100% polyester - not something you want to put on your hat but cheap enough for learning. The big problem with the polyester stuff is it tends to melt when you iron it.
